I've just spent my third hour sitting on the ground trying to coax the left engine cover (starter) off in order to mount the new NRC cover.  The front upper corner fookin' REFUSES to budge!!   :duh:   :duh:   Able to pry the back half away from the case but fuggedaboud the front upper corner.  Paul suggested it's the 'dowel' in that corner.  Tried gentle prying, tapping, pulling, etc.  Ain't budging and I'm on the verge of chewing up the surfaces of the cases in this pursuit.  I've just snugged down the stock cover and put the oil in and I'm off riding with just the right NRC cover....looks freakin' ridiculous but WTF?

Have you tried any penetrating oil?

What about the engine temperature.  Have you tried taking it off with the engine warm?  Is it kind of cold in your garage?
 Maybe tapping with a rubber hammer?
 I don't remember having any problems.

Nope.  Didn't think of that...the dowel is set in from the edge of the cover and it's sealed tight.  But....next oil change I'll give it a shot as well as shooting some in the bolt hole and letting it sit overnight.  Thanks again, Paul.

Tried it hot (first time) after running the oil up for changing and then cold (couldn't start it due to no oil in the engine.)  Ummm...it's gettin' colder now!  :duh:

This is a common thing.  Most say to rap on it with rubber hammer to loosen it up and then wiggle it, back and forth, in small increments until it eventually comes off!  That dowell on the left side is the culprit and the cover mush come off square.  They are VERY tight.

Simple solution: Just gouge a dirty great big hole in the cover so you can jam your fingers in there and pull it straight off. It works a treat.  :wink:

Thanks for the ideas/thoughts, guys.  Will start again with the next oil change.  I WANT THIS COVER ON.

(Ouch....I was on the verge of punching a hole like that and yanking it off with freakin' visegrips.  :shock:  )

Ill put in my 2 cents now..lol.  I had to replace mine a week ago and its damn cold around 38F when i did mine.  It was very tight to come off...but because it was cracked ( reason for replacing it ) I think mine came off easier then yours Billster.  I see Your delima because my new one went on very tight, dont think I could have gotten it back off if I wanted to.  But My stupid suggestion is to use a plastic wedge of some kind...hard plastic of course.  As your gently prying use a rubber mallet to tap on the cover Laterally...side to side.  Those PIN's actually could come out, well the left one... the right one is holding on a Sprocket cluster of sorts.  But Just keep at it it will come off, just try and keep a eqal gap all the way around the cover and your money!   FYI I used a screw driver to get the old one off but was very carefull, and just pryed about 2mm at a time and im good now.  Wish you the best Billster!!

I had to replace mine about a month ago also.  I guess I was lucky, but I used 3 different size screwdrivers, smallest to largest working them side to side gently.  I was very careful not to damage the casing.  It took about 15 minutes of tedious work, but it finally broke free.  
Then I did used a soft rubber hammer to put the new one on, that dowel is a pain.  Don't forget to replace the gasket too.  It was such an accomplishment getting the cover off, I almost forgot the gasket.

thanks guys.  will get around to it soon.....next oil change.  wonder if engine cold or hot is better to play with it.

I had the exact same problem, the problem was, as the bike had been dropped on the left hand side ( I bought the bike as a wreck ) and the case was distorted around the dowel pin. I used a nylon wedge like the ones fibreglass/ carbon fibre manufactures used to prise goodies out of moulds. 3 of evenly around the case, be gentle a little at a time.

I wonder if it would help to put ant-seize on those dowels before reinstalling the cover?  Might make it easier to take off the next time.

Sounds like the key word is patience.... I need to tackle mine this winter too.

if you can't fine nylon wedges, wrap some wood ones with duct tape and go for it! the thin i think? hard wood cabnit wedges out work great! if you go at it slow and even you should get er off in no time!
