Hi All

Rather than clutter TJS and Uniques threads i thought i'd start my own thread on my attempts to fit a GSXR600 K4 swingarm to my 91 GSF400

Firstly, this is not particularly straight forward, and requires modification to the frame and the replacement swingarm. This won't work for a standard bandit - mine is being streetfightered so the back end is being chopped about.

1. As above, the brace on the GSXR swingarm will hit the battery tray brace on the frame - i'll need to remove this and weld it back in further up.

2. The steel plates of the foot rest hangers will definitely be in the way of the wider swingarm, so these were removed - i will finish tidying up the frame before it goes to be painted

3. The measuring bit.

The Gap in the bandit for the swingarm is 220mm

The GSXR swingarm is 227mm without pivot caps - to keep it central this is 3.5mm per side to be machined off. Fortunately there is plenty of space inside to knock the main bearings further in

The GSXR has a 25mm spindle and the Bandit is 20mm - my plan is to make "Top Hat Spacers" to be pressed inside the standard GSXR bearing inners to sleeve it down to 20mm. The top hat bit is a flat area to act as a spacer each side to spread the load.

These flat areas will be 4mm thick - thus requiring a bit more to be machined of each side. 3.5mm to get it in and a further 4mm for the top hat - 7.5mm per side.

This reduction of 15mm overall means that the centre crush tube will need to be shortened.

227mm - 15mm = 212mm overall final width of swingarm.

The bearing inners are 35mm long each side, i'd rather keep these this length as they are hardened to match the needle bearings.

212mm - 70mm = 142mm for the crush tube. I started to cut the centre tube down but i need to turn some reducing bushes to be pressed into each end to make it 20mm diameter rather than 25mm to centre the tube on the spindle (i could make a new centre tube but i couldn't find any with the correct internal bore)

I will probably make the overall spacer length 143/144 to allow a little scope for adjustment/free play.

I got one side of the swingarm done, bearing knocked in 7.5mm and the outer machined down to match.

The 08 R6 Rear Shock is a couple of mm shorter than the standard Bandit shock and only needs 1-2mm turning off the top bush to make it the correct width to fit the bandit top mount. The Bottom seems to fit perfectly.

I am going to use the inner bushing from the Dog Bone spacer from the Bandit arm with a couple of extra spacers on the GSXR arm as the one i bought didn't come with one (The Bandit one i slightly too short). The lower mount for the dog bones will need spacing out to match.

I will update when i have finished the spacer tube, machined the other side of the swingarm to suit and turned the top hat spacers.

Then it's on to fitting the 750K4 USD Front End

As with all these things a little modification to the original plan is required.

My measurements were spot on and my machining relatively accurate.

Turns out the extra 1mm i left in the centre spacer for clearance on the ends to the top hats is maybe a little too much so i will take a whisker off it.

Also turns out my mates lathe runs out a way when using the boring bar, so whilst i have a perfect 20.00mm hole one end of the top hats and internal spacers it gets narrower as it goes down, each piece needs reversing and a little more taking out from the other end. No biggie though.

I was within a Gnats Knacker of getting it fitted on Sunday but alas it was not to be.

I've also hit upon another problem. I was going to use the internal spacer from the bandit arm in the linkage bearings of the GSXR arm, it is about 12mm too short but i could take up the gap with some turned spacers.

However this would then mean the dogbones are wider under the GSXR arm than the Bandit linkage. Again, no worries i'll make a couple of spacers for the bottom.

Except that means both the bolts i have for top and bottom are too short.

Success!! (Of a fashion)

After a little more fettling the swingarm is in!

Issues to be addressed now include the battery box bar definitely needing to be moved and the length of the arm might need increasing.

Will make a start on the dog bone spacers soon and i need to trim a little out of the top shock mount so the R6 shock can pivot properly

My mate has old lathe in his garage loft' used it few times, but decided to put the hub out to someone else...nice work on the spacers.

Giving any thought to the chain route yet ? any issues you foresee!.

Not yet really, i've bought a pair of wheels but they're down in Plymouth so i haven't got them yet.

I shall wait until i have the wheel in and go from there, probably just swap to 520 and use a Talon off set front.

First thing would be to find out how wide the swingarm pivot point is and go from there

Bit more progress, scored a pair of K3 600 wheels complete with good tyres, discs and sprocket carrier, just waiting for a friend to bring them up from Plymouth.

In the mean time, i had a look at the front end last night and fitted the new bottom yoke, K4 GSXR750.

New top taper - All Balls Racing Fork Conversion bearing - perfect fit without the spacer washers that were supplied, it sits nice down inside the cup of the headstock.

Marked up for new lock stops, the yoke fouls on the Radiator currently.

Also i notched the top shock mount and test fitted the R6 shock, got a nice angle on the bent up bit and will re weld the sides to keep the strength. I should say that how it is in the photo isn't how it ended up, the angle is much shallower.

Lovely front fork fit, looks like straight swap. Is that the gsxr original stem? and is that the ones with monoblock brakes?

Yep, straight swap, the only thing i had to do was swap from the standard ball bearing to a lower taper and use the conversion top taper, the stem is standard.

Been working on top yoke designs, will probably end up with it about 50mm thick but the stem hole counter bored underneath to drop it down over the lock nuts - i want to keep the top yoke as low as possible.

Yep, they're the 4 pot radial monoblocs, should pull it up reasonably well.......

Will the 600 brake discs fit up to the 750 brakes by the way? i get the impression its the same front end for both but havent looked up the specs

Its not a straight fit, the K3 discs are 200mm and the K4 are 298mm, so i need 10mm spacers under the calipers, but it's a quick fix.

The K4/5 600 and 750 FE are the same discs but the K0-K3 and K6 onwards are different

So as it turns out, this swingarm swap is no where near as simple as i first thought...................... :banghead:

Got it all fitted up with the front end and wheels, but the linkage is no where close, the dogbones are almost horizontal which means theres absolutely no suspension travel, it's solid  :duh:

Also turns out i don't think i need the caliper spacers, they seems to fit ok at first glance

Just ordered a k5 1000 rear linkage which should help (i hope)

Got a couple of funky ideas for the tank and i should have the tail unit back from being narrowed next week too.

Right a bit more of an update

Using a K5 1000 linkage, some FZR1000 dogbones and a bit of ingenuity i think were almost there

Removed the centre stand, and, using a long bolt all the way through and some spacers the linkage now fits in the middle of the stand brackets rather than the normal mount.

This should give it the required angle to compress the shock

Just need to make the shock longer to get the required angle of the dangle (so the brace doesn't hit the subframe)

Looking good! Good work on the tail unit and seat.

Though I don't want to throw a spanner in the works at this point but are the centre stand mounts stronger enough to be used as a cushion lever mount as the two "stand brackets" were only decided for standing the bike on and not decided for the forces that the shock compression may put on them?... You may want to beef-up the mounts?

The normal mount is a lot heavy then the "stand brackets" mount even though they are two of them, can't look at mine as the "stand brackets" have been cut off my bike long time ago.

If you are putting the bike through our UK' M.O.T Test? Will the tester pass it?.   

Has the bolt got the right yield strength!

My thinking behind this, the thickness of the doubled up centre stand brackets is equal (if not slightly thicker) than the standard linkage mount. I may add some plating from the standard bracket down to the stand brackets just to be sure.

This mod is a common modification on Bandit 12s using the later type swingarm and whilst the mounts aren't quite the same as the 400 the weight is much much more. There are guys on the Bandit forum running them on track bikes with no issue.

On the subject of bolts, i did quite a lot of research on bolt grades and spoke to quite a few people regarding a suitable replacement. It is a very grey area, some people say absolutely no to stainless whilst others have used it with no bother.

I err'd on the side of caution and followed the advice of an engineer and race fabricator on another forum who suggested a High Tensile bolt would suit, so i went for an HT 12.9.

It is very difficult to tell what the standard bolts are and i've not been able to track down the markings on the Suzuki bolts.

On the subject of the MOT Tester, i know a very friendly one.......

He passes my GSXR1100 streetfighter and modded CBR400 with no problems.

But i agree, this sort of thing should not be done without careful consideration

Sounds Good, Looks like you'll done your research, and sounds like you are knowledgeable about such matters.

Just wanted to make sure you had used careful consideration and bring it to everyone's attention who may do a similar mod.

Another bit of an update, managed to get the shock extender marked, drilled and fitted last night.

Despite the angles and so on being a bit of guess work we now have functional rear suspension, quite stiff but  i need to set the static sag yet.

Also it's ended up with the back being way high, so some slightly longer dogbones may be in order - although i can't drop the back to far as i want to maintain the gap between the swingarm brace and the subframe.

Also definitely going to need to machine some swingarm extensions, it's really a very short wheelbase now and looks very ood.

Hi All

Update to follow shortly, i have been working on this a little bit but its slow progress

Front end now has calipers and mudguard and later today i should be picking up my new top yoke from the guy who does my accurate machining, so i can start on the bars and electrical gubbins

Swingarm is now finished other than a couple of little things

Had a change of plan on the seat unit - the mito one just didn't look right. Have been working on the seat and side panels

So many things to do, so many obstacles!

Got a couple of bits done over the course of the weekend.

The undertray is 80% finished, just needs trimming and final fettling

Got my new Talon 520 rear sprocket to start the joy of chain alignment, and as soon as i fitted it i could see it wouldn't work easily. Its bang in line with the frame so the hub is going to need some attention.

I think i shall have to follow TJS' form and grind a little of the frame web away to take the chain run but most of it is going to need moving on the hub/sprocket carrier.

Well, after my initial panic about chain alignment, it might not be as bad as i first thought.

If i can claim back 4mm from the sprocket carrier and grind out the frame by around 4mm to give a chain run we should be good to go.

I'm going to have to look at the doubled up welded front sprocket rather than the talon special offset job as my budget just isn't going to stretch to it right now.

The new chain should be with me tomorrow then i can have a look in a bit more depth

I realise this is a bit boring without any pictures but with the weather and dark the way it is its not been very conducive to photo taking

Actually it's coming on. Undertray needs a bit more work, not quite tidy enough for me yet.

The top yoke is bostin' as they say up this end of the country. I got a good deal at £120 but i suspect it would set you back around £180ish.

Same guy is going to machine the sprocket carrier hopefully after Christmas

Hey All, been a bit lazy over Christmas but i'm getting back into the swing of it now.

I started off with 14/47 std gearing but due to the angle of the swingarm it ran directly through the gear change linkage so i've now swapped to 13/45.

Not massively different gearing and still very very close to the change rod but i think we can get away with it.

On the subject of sprockets, i worked out my offset and rather than pay Talon a large sum of money just yet i made my own offset sprocket.

Using the GSXR swingarm means a much bigger offset than the RF swingarm by all accounts, total depth of sprocket is around 24mm which equates to about an 18mm offset on the sprocket centre line.

I should work fine, although i am going to look at how much material i can take off the hub to move the sprocket carrier even further in board and do away with the offset front.

That's about where i'm up to at the moment, i'm hoping to have the frame cut outs finished by the weekend and the swingarm back in to fit the chain.

I also found a couple of points on the swingarm pivot where it touches the back of the engine so it will need a gentle tickle with the grinder.

Undertray and tail section mounting is pretty much there, then i need to look at extending the seat to hide the frame rails.

It's coming along slowly, I wish i had more time to spend on it.

I've now 'massaged' the frame enough to get the chain on, and have cut it to length, just need to square up the rear wheel.

Next step is to take it all back out again, grind a little of the swingarm away where it touches the back of the engine and come up with a plan for the chain slider - not quite sure how i'm going to do this bit yet...

I trimmed and cut a stock chain slider to fit. If that doesn't work; use a piece of Teflon sheet and bolt to stock holes on the swing arm. Drag race guys do that trick on their extended swing arms.

Hi JRA, no problems

There is a lot of compatibility between GSFs and GSXRs but mainly on the 600 and 1200 GSFs.

The 400 is quite a different kettle of fish hence the extra work.

Doing a 1200 swingarm swap is fairly easy but being able to make your own spacers/having a machinist is very helpful. A lot less hassle with chain runs etc

There's a good swingarm swap guide on the uk bandit forum in the tech section

Thanks guys, it's getting there!

I fitted the 600 K2 dog bones earlier, 5mm longer, which dropped the tail about 8mm at the point i measured it but had the desired effect of straightening out the chain run a bit more.

Will get some more pictures soon.

Also found that i need to make a new sprocket cover as the new front sprocket hits the clutch actuator.

Hi All,

A minor update, have been a lazy git again and not really achieved much.

Seat side infills are finished, just need to make a bit to fill the hole to the seat cowl.

Got the side rails cut and tacked in place, front bar has a loop in for the rad hose to run through.

Have an idea for the rear sets, probably juts going to space the standard ones out and use solid mount pegs.

Have ordered a new exhaust so will refit the headers for now to make the brackets up.

Hopefully should be on to adding electrics and ancillaries shortly.

Rearsets were a direct bolt on fit on top of the existing plates but with the peg hangers machined off. Just needed a washer on the top bolt as the hole is over sized

In other news ITS ALIVE!!!!!

Sort of,

After getting the loom taped up we stuck some fuel in a bottle and had a go at firing it up.

Surprisingly it didn't take too long to fire but it took an awful long while for it to pick up on all 4 cylinders and even then it was only as the fuel in the bottle ran out.

It was like it was being drowned by too much fuel, something that became obvious when number 4 carb actually filled up with fuel right to the air side  :yikes:

So, good news and bad news, good news is when it did run on 4 it revved cleanly, sounded quite smooth with no rattles and doesn't appear to leak oil or water from anywhere.

Bad news is i need to go through the carbs again, not the end of the world though.

I've got some fresh plugs as the ones i used were old and out of another bike.

Also ordered a full carb o-ring set from LiteTek as some of them looked a little suspect.

Will have another go tonight and report back tomorrow

Oh and another thing....

I mentioned it in Greg's thread, no 1 carb slide only has 1 open hole, the other is blocked off, whereas the other 3 slides have 2 air holes, 1 either side of the needle.

Can anyone confirm if this is correct?

We noticed that no1 wasn't lifting where the other 3 were when revved.

I've check the manual and looked online, all the pictures i've found have 2 holes and the part numbers are the same from US and Euro 91 models.

Very odd - might just run a drill down it and see what happens

Right possibly problem solved

Drilled the slide and it now lifts like the other 3.

Found why no4 was filling with fuel, big bit of crap stuck in the float needle

So tried it again and it was still over fuelling, really rich and struggling to run until it was nearly out of fuel, then it ran great for a minute or so until it ran completely out of fuel

So carbs back off, double checked float heights, all ok, maybe they should be higher so jacked them up a bit to shut it off earlier.

It was only after a bit more interwebz research i realised the mistake i'd made

I'd forgotten to put the 4 rubber blanking plugs back over the pilot jets!  :duh:

So, fortunately I hadn't put the carbs back on, quick off with the float bowls, reset the float heights to 15mm put the plugs back in and fingers crossed that should sort it out!

Hi
Just before I started my present rebuild I had trouble with bike running rough and found the same 4 rubber blanking plugs looses in pilot jets, wasn't sure if this was the problem? but now I'm sure was.. Thanks!!!

Its amazing the difference it made Unique

Although its not perfect just yet, its still a bit rough on idle and the carbs won't balance, 1&2 balance and 3&4 balance but there isn't enough adjustment to get the 2 pairs together.

Have gone out to 2 1/4 turns on the mixture screws as per most peoples settings in the Jetting thread to see if that helps.

Now i need to tidy up the wiring loom and try it with the tank on.

I started a list of little things still to do, ended up at 2 sides of A4!!!

Litetek Carb seal kit on its way, and the carbs are off for a warm dunk in an ultrasonic tank this afternoon, hopefully this will help the fluffy idle

Hi All

Managed to do a bit more, got the carbs rebuilt and back on and now we have brakes.

I'm struggling at the moment to get it to pick up from idle when in gear, as in when you're pulling away.

I don't think the lack of filters is helping so I need to get on that asap. It bogs down and almost cuts out before the revs pick up as you let the clutch out, once the revs are up over about 3000-4000 it takes off like a scalded cat.

Maybe just too lean without filters. I notice most people are running the mixture screws around 2 - 2.5 turns out, currently mine are the stock 1.5 so i might try coming out a turn as well.

Filters now fitted,

Having a few starting issues, sometimes will start fine, then once its warmed up it really struggles and won't even cough

Seems like fuel starvation but i'm mindful that the CDI units can be a known issue.

When it does run though its sounds perfect, picks up sweet as a nut and idles really smooth now.

Tank is now cleaned out, had a few issues with bits of crap in the tank.

Installed an inline filter to help keep the carbs clean.

Still having a little bit of a problem with it bogging of the bottom again, it had stopped doing it but now its come back, quite odd.

I think i'm going to go back through the carbs one more time and check the settings.

It seems as if the float bowls are taking a while to fill so will double check, so close and yet so far!

Things to do in 2nd gear:
* set idle
*set air screw

Make sure when you blip the throttle that the rpm returns to idle quickly, with out dropping to almost cut off, and responds to another throttle blip.

Hanging throttle:
* check cable for binding
if carbs
*adjust air screw...usually they need to be turned out another 1/4 to 1/3 turn

After adjusting the carbs and idle setting in N, then put in 2nd gear, hold clutch in and blip throttle a few times. Bike should not respond differently. I think this is posted on tuning section of Factory Pro.

Right, finally I think I've cracked it.

Last thing I checked, the emulsion tubes were massively ovaled

Stuck some new ones in this afternoon, Boom! nice tickover and its rideable!

Now its time to fine tune and start the final build

Got a fair bit of tidying up to do on the frame, and to finish up the welding to teh rails and ignition mount.

Then it can go off for paint, and i can start the labourious task of cleaning/painting and powder coating everything else.

Yeah no problem chap, you might have to remind me though  :grin:

To be honest its really stiff, there's next to no static sag even with the compression and preload wound right off so it probably wants a softer spring.

I'll probably just do my normal thing and ride round it though, i'll have to see how it goes.

Decided as it was cold and because the engine was still wet after painting it in the shed that we'd rebuild the chassis in the kitchen - nice only being 2 feet from the kettle  :grin:

What I like is that your eye is pulled from here to there, one minute the frame is popping out at you then your eye is drawn to the wheels then the front forks and so on.. to the point you’ll not quite sure why you like it’ You just do!

It’s the little details that I keep noticing that I like, like the hidden ignition key and all the other bits and pieces of electrics bits hiding away, not to mention the one off bits.

Thanks guys, i'm really happy with it, although i sat and looked and it again yesterday and made another half A4 page list of little things that need properly finishing.

The Yoshi rearsets we're Far East rip offs from a cafe racer place in the UK, hole centres are spot on but it does make it very very uncomfortable, on the list is a pair of jack down plates for them.

I could make another sprocket cover but i'd like to test this one properly first, to be honest it was a make it up as you go along process so its not all that accurate and it's a lot rougher than it looks in the pictures.

I'll try and remember to get a video of the suspension linkage compressing for your TJS, again it needs testing and i think slightly longer dog bones are needed to level the chain run out.

Hope everyone is doing well, Just thought i'd pop in and say hi.

Quick follow up on the Bandit - still got it, sat under a cover in the garage, still not got round to riding it. Needs going through and firing up again really.

At the end of it i started looking at a really daft idea of building a turbo system for it but got distracted after all the hassle i had getting it running right, however.........

I've got another project now, not another Bandit 4 but a GK76a GSXR4.......and this one is a turbo......

Started with just the frame and engine from a gsxr4, added an FZR1000 swingarm, RG125 USD front end, Z400 tail on a one off subframe and a few other bits of fabrication and we're about here.

Still working on the turbo side of it, headers are built and the turbo is hanging, currently working on the airbox plenum and oil and fuel systems

I'm going to modify the carbs and use a fuel pump and fuel pressure regulator for a basic blow through system.

This allows the fuel pressure to rise referenced against the boost pressure.

Just in the process of fitting the pump and regulator.

Yep 400 Turbo,

I've gone with quite a small turbo to make sure it's within the 400s operating range. Garrett GT1541

It's a full on experiment, no idea how it will end up really.

Bottom end should be fine. Have got a set of stock pistons that have been machined down to give approx 8.5:1 compression ratio (although i still need to measure it properly)

With decent octane fuel we're aiming for 8-10psi of boost which should give somewhere around the 80-90hp mark

I assume compressing 10psi boost at 1:11.x stock compression is gonna explode the block :p.
With machined down you mean you made the pistons shorter? how?

Yep, basically the higher the compression the more likely detonation/pre ignition is under boost.

By dropping the compression ratio and having high octane fuel you can run more boost - more boost = more power - without melting the tops of the pistons.

The GSXR pistons have a sharp crown that runs across the centre and upwards dimple (dunno how else to describe them) that match the underside of the valve heads, which increases the compression by filling more of the combustion chamber.

These were just machined off, only takes a little bit to make a difference. I'm not sure if i have any pictures of the pistons.

Ah, makes senses.

I do wonder if the 400 won't get very lazy with 8.5:1 compression before the turbo has spooled up

Yes there is the potential for that, although the turbo should start spooling quite quickly being small.

Could make starting an issue, as I said, it's an experiment. I don't know of another one being built - i know several people have started them but not finished

She's been on her maiden voyage, a very sedate short run up the village but it moved under it's own steam, nothing fell off and it doesn't leak (too much)

Next up is to finish up the wiring and get it on the dyno to set it up and see what power it makes

The turbo kit was originally going on my 400 Bandit but once it was finished i didn't want to pull it apart so i started fresh with the GSXR

Other than everything being relatively small in terms of getting stuff to fit neatly, like hanging the turbo, mounting the fuel pump and regulator etc the biggest issues have been of parts compatibilty and mostly my own fault.

For example i was unaware of the 2 different crank triggers and CDIs not being compatible.

The engine is a 93' and when i bought it i had no wiring, so i found a loom and CDI for a good price - trouble was it was from a 90' bike so it just refused to start as the pick up lobes were in the wrong position.

When i swapped the crank trigger for the later one it fired straight up more or less.

Then i had the pulse/pick up coil fail which took a long time to find as a fault.

The head gasket had gone too, but that wasn't so much of a concern as i had to have the barrels off anyway to change the pistons.

The main thing has been making it all look neat and tidy - there is a lot of wiring and hoses that go with the turbo install and making it look right has been quite a headache.

As soon as i've been to the dyno i'll post the results

What about feeding oil to the turbo? Is the stock 400 oil pump good enough?

In all seriousness turbos don't really need that much oil pressure, even plain bearing ones.

I've got a -3 hose coming from the ignition cover (which has a special threaded bit welded on) to feed oil to the turbo and that has a 1mm main jet in it to restrict the flow.

I have got the idle turned up to about 1800 rpm to maintain oil pressure on the advice of a guy who runs a GSXR500 drag bike
