I don't know what is wrong with the bike, i thought the problems had all been solved. Well, i took the bike out today and rode it for about a block or two, worked like a peach. Pulled up to a stoplight a block later, slowing down pulled in the clutch, and the bike almost died. I had to rev it to keep it alive. Light after next, the bike DOES die. It restarts reluctantly and I rev it enough to keep it alive and get it home. Start the bike in my driveway, again reluctantly, dies instantly. So I hook up the charger to it and try again, starter turns really fast but the bike doesn't fire up, when i rev it as i try to start it fires up nicely and dies immediately again. I get it to stay running by holding it above 3k for a few seconds, then let it drop down to about 2k, where it sits, fine for a bit, then gives an inconsistent idle about 20 sec later, whereapon it dies shortly thereafter. What the heck!? If this was a rect prob shouldn't putting the bike on the charger make it run fine, getting enough voltage, etc? Please help!

I also noticed that when I rev the bike, the revs come down and then dip below the idle level before coming back to idle. This seems fuel related now...

I'm voting for running rich at idle...

Assuming your bike was running okay before:
1. I'd check your choke -- make sure its returning all the way
2. Air filter -- that's its not all dirty and clogged
3. Float height -- make sure the fuel level isn't set too high
4. Needle jet condition -- make sure they aren't worn too crap... if you have a lot of bogging the the low end changing these will clean it right up
5. Make sure the Air/fuel screw adjustment isn't outa wack

Just a note on the float height thing, you all would be amazed at how 1-2mm float height difference effects your jtting across the board, i found out the hard way again this past weekend pre detinating down the back straight! FOOOOOOKER!

Looks like the choke isn't coming all the way off, or if it is, it is slipping back on after some riding. Will be looking into cable routing, etc.

Try lubing the cable too.  Mine was seized, so I had to replace it.  Thanks to Suzuki Canada's wonderful support of their customers, my wait would have been about 4 - 6 weeks, so we made a new one.  All the parts are available from a bicycle shop, and your favorite "hardware" shop.  The how-to is here: http://forums.banditalley.net/viewtopic.php?t=1336

On this forum I hear a lot about this.  Does anyone have a picture of a worn out needle jet?

Mine didn't even look nearly that worn and it was ruining my bottom end and gas milage.

Ok, so that's what confused me.  That is a picture of a needle jet orifice, or, emulsion tube, or as Suzuki calls it, a "jet needle". I kept picturing the long skinny things with the clips on top, but somehow worn out.  There's a difference between "jet needle" and "needle jet".

Edit:  I see you got your pic from FactoryPro.  As I poked around on their site,  on the bottom of this page,  I saw they even transpose the names.  Not helpful.

Don't ask my why -- but in the parts manual the "," means read backwards... Ie: Part 12 "NEEDLE, jet" is actually the Jet Needle. The JET NEEDLE is the the thing that looks like a needle.

On further inspection (and another ride) I don't think the bike is rich at idle, as if you choke it revs increase. But today when I took it out it died before every stop sign. I would brake, pull in the clutch, and it would quit. VERY ANNOYING. :(

If it only stalls at idle without choke google clogged pilot jets.

Hmm. We did a very thorough carb cleaning about two weeks ago, I'm thinking more along the lines that it could be a problem with the vacuum hose collapsing under decel? As that is when it seems to happen, not when I'm just sitting, but when I'm decelerating to come to a stop.

Have you checked the fuel level in the bowls yet? Like interfuse said, might be the float height. However, you would notice this during normal riding if it is that bad.
